If you put the new plexi on the inside you may have more tolerence?

I think he would still have to make a cut out for the latch.

Can you take out the old plexi window and trace around it then use a jig saw?
Instead of the angle cuts the old one has on the corners , you could round them off a bit.
It would have to be the same thickness to fit like the old one.

I could but it is more complex than that, apart from the latch cutout there are 3 notches on each side under those black bars on each side, and all the edges are cut at 45degrees so replicating one wont be the easiest job, tbh I'll leave that for last thing as it will take to much time for me to bother while all he other parts of the case are still running around.

Oh , that's a PITA . It's hard to see just how the window mounts in the side panel in the pictures.
What a manufacturing nightmare , you would think they could make it a lot simpler.
It might be easier just to make another side panel.
 
This could be nice Maniac. But to be honest (probably not your intention though) I can't see it looking as sexy as your main build. ;P

I'm not sure where I stand with this case, I have a good looking image in my head, time will tell if will end up looking good or not, as for my main rig, well she is more on the stock side and not heavily modded unless you count the decals.
 
I really like that color blue that you picked out . This is going to look very good once you're finished .

UPDATEEEEEEEEEE!!!!!!!!!

So i ditched the 240mm on the bottom, so I'll go with a 120mm, a 240mm will lose me the option to mount the hard drive cage back in the case so I ditched that idea.

UPDATE!

I kinda ruined the thing, I was sure everything fitted before painting it, but guess what, I went to start putting it together and nothing fits anymore. I don't really know what was going through my head when I was measuring things.

But anyway, I just stopped and started cutting again, I kinda ruined the paint job but I wasn't perfectly happy with it so I will eventually re-do it. I will cut a 240mm in the roof as there is not point for putting fans as extractors in the case, the motherboard tray got converted to micro-atx. I will eventually put up some pictures this week or next week.

So here we go, I first mounted the mobo tray to the side panel like this, total brainfart, doesn't event closely fit!

Here I will mount a 240mm rad, haven't marked anything yet as I will probably buy a rad grill first and then measure and cut according to that.

first mismatch, two of the holes line up perfectly while the other to are somewhat close, but not quite, I will cover them with hard metal and drill in new ones.

Also with the motherboard tray mounted to the side panel, the side panel doesnt close, the tray hits the top of the case, I was sure it would fit but it doesnt, so once I'll fix this mess, I'll just install the motherboard tray in place, then close the side panel and screw it in.

I also figured out how to do the windowed side panel, I will cut out the bottom metal piece near the latch to make it symmetrical, I will hard metal all the small screw holes and then install a new piece of plexi on the back, thats the plan anyway.
