Quick update to give an idea of how the front panel will be achieved.
So it is all here. Han Solo Carbonite Silicone mould and SG2000 paintable casting resin.
 
Right then guys, The mould has been done!

So I will run through the process I used.

1/ Han Solo in Carbonite mould
2/ Polycraft SG2000 Paintable casting resin
3/ Silicone lubricant
4/ Measuring/mixing jug
5/ Scales

To start I filled the mould to the required depth with water to get a guide on the volume of resin required for the cast.

Once I had a guide to the volume, it was time to get the SG2000 ready.

Next I used a silicone lubricant to coat the mould to ensure a quick and simple de-moulding once set.

The resin comes as a two part mix. The mix is to be done by weight and not volume. So using scales I measured out Part A of the resin to half of the required volume (400ml). After resetting the scales to 0, I added part B. I managed to achieve a pretty even mix (1g difference between the two parts). It was then stirred thoroughly to ensure a consistent suspension of the two parts.

Here comes the fun part. Adding the resin mixture into the mould paying extra attention to deep parts to ensure no air bubbles were present.

The resin requires a minimum of 30 minutes before being able to be de-moulded.
I decided to leave it an hour to be safe (1st time using resin for casting).
After the hour the cast slipped easily from the mould.

The finished result, which i must say i am over joyed with :

Next part is to finalise painting plan and get measured up for front panel cutting.

Quick interim update

Forgive the poor quality photos, I figured I would keep everyone up to date with my progress.
So I have decided to do another cast of Han Solo with a thinner panel behind in order to reduce weight and also to aid fitting to the front panel.
So I figured i would play with some paint on the original cast to see what sort of effect i can achieve. Also can see what i need to change.

Currently primed with a base coat of silver and a light dusted coat of pewter to get this effect so far. Still more work to go into it before i am happy.

Quite interested to see how this looks with the case now

With the case being so dark, I have considered breaking away from "accurate colour" of carbonite. May need to make it darker to get a better aesthetic with the case.
The other alternative would be to spray the case, which to be honest I would rather avoid.

Once i am happy with how this one looks I will lay it on the case front and decide from there. I will no doubt update again when I do it.
 
I likey like this! Think the mould needs to be dark around the edges and bring the darkness inwards, concentrating on the features of Han. Darker to match the case I agree.

Finished the paint for my 1st (of what could prove to be several) attempts.
It is on top of the front panel of the Define S case to give a sense of scale.
Although the cast is a lot lighter than the case, personally I quite like the contrast. Too dark and I feel it may get lost and fail to be the eye-catching centre piece it is designed to be.

I think it should blend in more, I personally would make it black with light brushing. but thats me.

Personally I would use some common techniques used by miniature painters.

You should use the colours you intended and dry brush the raised areas with dark grey and repeat once again with a layer of grey. Finish up with highlighting the extreme points with a light grey and the cast will definitely stand out and give good depth and definition without it being lost in the colour of the case.

That is what I have done. I will do a higher contrast on the cast that will go in the case after seeing this one under different lights.
I think I will be going darker overall, half way between the colour now and the case colour.
 
Love it so far. I'd consider the name for the front panel though - Your idea of 'Battlefront' on the renders is on point with the games release but this build is definitely heading down the Altar of Han route and something more special than just one game.

Maybe the Star Wars ESB/ROTJ logo around the Words Fractal Solo (or vice versa) Fractal and Solo on the outside and Star Wars in the middle. It's your baby so take it with a grain of salt but just an idea.
